Compare Custom Mailer Box Formats
A custom mailer box is a foldable packaging format used to pack, present, or ship products without a separate lid. The right structure depends on product size and weight, packing method, delivery route, protection needs, and the unboxing experience you want to create.
XLY reviews each project by structure, material, printing, finish, insert, quantity, and destination before confirming a production specification.

How Do I Choose the Right Internal Mailer Box Size?
Start with the product as it will be packed, including any protective wrap. State dimensions as internal length × width × depth, then review the insert layout, clearance and closure on a physical sample. Product dimensions, internal box dimensions and external shipping dimensions are different measurements.
1. Measure the packed product
Record the complete packed item or set, its orientation and weight. Include caps, labels, wrap and any accessories that share the box.
2. Add agreed clearance
Illustrative example: a 160 × 110 × 45 mm packed item, with total allowances of 10 × 10 × 5 mm, gives an initial internal size of 170 × 120 × 50 mm. These allowances are an example, not a standard specification.
3. Verify board and delivery
An insert may require more space. Check the final fit, board, folds, closure and packed weight against the delivery route. Confirm external dimensions separately for shipping and outer-carton planning.
Send XLY your packed product dimensions, insert needs and destination to review the sizing direction before the dieline is approved.
What Buyers Should Confirm Before Choosing
- Product dimensions, packed weight, fragility, and how items will be arranged.
- Whether the box is for direct shipping, an outer carton, retail presentation, subscription fulfilment, or a gift kit.
- Packing speed, closure preference, insert needs, stacking, storage, and delivery route.
- Artwork coverage, inside or outside printing, required finish, quantity, destination country, and target date.
MOQ For Custom Mailer Boxes
Our standard MOQ is 500 pieces per design, size and style. Smaller orders of 200–499 pieces may be considered for selected structures, but the unit price will be significantly higher due to fixed setup and production costs. Certain structures, materials and production methods may require a higher MOQ. Different designs, sizes, or styles are reviewed separately rather than combined to reach 500 pieces.
For general purchasing questions, read the custom packaging FAQ or the MOQ, sampling and production guide. Factory workflow and inspection information is available on the Factory & Quality Control page.
